Zone the floor first
Before a single piece of equipment gets ordered, decide how the floor is going to be split. Most independent gyms work with some combination of a strength zone, a conditioning or cardio zone, a functional turf strip, a recovery zone, a reformer Pilates room and reception. Not every gym needs all six, and cramming all six into a small floor is how you end up with a gym that looks impressive empty and feels crowded the moment eight members turn up.

Circulation is the zone founders forget to budget floor space for. Members need room to move between stations without walking through someone's set, and that space has to come from somewhere in the plan.
Natural light and sightlines matter more than most founders expect when they are laying out zones on paper. Put your strength zone where members training there can see the rest of the floor, and put windows or glazing to good use rather than blocking them with tall equipment. A gym that feels open when it is half full reads as busy and successful; a gym that feels cramped when it is half full reads as struggling, even with the same number of members.
Layout mistakes that cost members
- Crowded racks. Racks placed too close together mean members waiting, or worse, working around each other during heavy lifts. Give each rack real clearance.
- No flow. A floor plan drawn zone by zone without thinking about how a member actually moves through a session creates bottlenecks at peak times.
- Cardio jammed in a corner. Cardio equipment pushed into leftover space after everything else is placed usually ends up cramped and poorly ventilated.
- No ceiling height for rigs. A rig or rack that needs 3 metres of clearance and gets squeezed under a 2.7 metre beam is a problem you find out about after delivery, not before, if the layout was never checked against the real structure.
- Skipping storage. Plates, bands and accessories end up stacked against walls and in walkways when there was no storage zone in the original plan.
- Power and data run to the wrong spot. Cardio equipment, music systems and access control all need power and sometimes data exactly where they sit, and moving an outlet after the concrete is poured or the wall is closed up costs far more than getting it right in the plan.
Every one of these is a design problem, not an equipment problem, which is why the layout should be locked before equipment gets ordered, not worked out around whatever has already arrived.
Flooring
EPDM rubber is the standard choice for strength and conditioning zones. It absorbs dropped plates, protects the slab underneath, and holds up to years of heavy foot traffic without breaking down or peeling at the seams. Thickness matters more in your strength zone, where plates get dropped, than anywhere else on the floor.
Turf earns its place in a dedicated functional strip, for sled pushes, drags and agility work, rather than being laid across the whole gym. Turf underfoot everywhere else adds cost without adding function, and it is not what strength training needs underfoot.
Subfloor preparation is worth getting right before flooring goes down, not after. A slab that is not level, or has old adhesive or coatings still on it, will show through the rubber and shorten its life. If you are upstairs from another tenant, or your building has residential neighbours, acoustic underlay beneath the rubber is worth the extra cost, particularly if you are running early morning or 24-hour access.

Beyond the big-ticket items, budget for the accessories that add up fast and rarely get their own line in a founder's first quote: resistance bands, chalk and chalk bowls, first aid supplies, mirrors, clocks and whiteboards for coached sessions. None of these are individually expensive, but a gym that opens without them looks unfinished on day one.
Freight and install
Freight is a real line item, not an afterthought, especially for regional and remote sites. Ask your supplier to itemise freight separately in the quote so it is not a surprise at delivery. Coordinate your install date with the building fit-out, not against it.
